Cut the ends off. The ball end off the lever provides the thrust against the rail. -

You can grind all the excess casting off and they fit nicely. Or use an XG column-auto shroud (look like XD/XE style)

XD lower balljoints spot welded in?

Looks like an original Kelsey lower arm with the balljoint spotted on. I thought they were only on XR/T and early XW with the straight caster rods (holes at 45 degrees) -
XD spacs and XD esp's with manual steer were the last 16:1's but all XG's had power steering.

I didn't have any trouble whatsoever to rego mine in Vic in 2005. I went armed with all the Vicroads rules and regulations in case there was going to be a shitfight, but all they did was check the engine number. The inspector had heaps of questions (like what engine mounts etc.) but he was quite happy to just do his job which was to basically id both the engine and chassis and sign it off. At the end of the day, it's just an engine swap. If you don't make a big deal out of the fact that it's a different engine, and make sure it looks like it belongs in there, then they're less likely to give a shit or cause any hassle. No engineering necessary.

No, Aaron ended up with a sump full of metal. I'm not sure what he did on his 2nd attempt. I used a highly modded xflow electronic on mine because I was stupidly stubborn and wanted to use what I was familiar with, and didn't want to run the standard ohc dissy and computer.

Exactly my point. You can use late dissy in xflow block because it has clearance and it works. Xflow dissy won't go into a late motor without heaps of mods, not just flipping the gear.

That only works if you want a sump full of aluminium filings. Somebody makes one to fit.

They can be a bit cunty because they're so narrow and flat, but glass will bend a bit before shattering. I always use a small bead of sealer on the edge of the seal which also acts as a bit of a lubricant to let the rubber slide into the hole.

E series cables are shorter than X series. You can use it no problems, but it won't reach if you route it through the crossmember as per spec. You can still run it through if you drill a new exit hole. Or do what every other cunt does and leave it swinging in the breeze.

Not anymore sorry. I had one when we were going to do the XH bar on my boys XG, but we ended up keeping it all the same as mine. Ask Rusty Dave, I may be on the wrong track but I think he had one.. How desperate are you? We get them @ job 2 from time to time, but it will cost more than cuddles.
